Zebra ZD421: “Media Out” even though labels are loaded

The roll still has labels, but the ZD421 stops and reports “Media Out”. This means it cannot detect media in the feed path; it does not prove the roll is empty. This guide covers that specific problem on the ZD421d and thermal transfer variants.

Start here

Open the cover and check the section of media passing over the sensor, not just how much is left on the roll. Check loading and sensor alignment, close the cover and try FEED. Changing media or moving the sensor may require calibration.

1. Check the media passing over the sensor

Make sure the roll turns freely and the media passes under both guides without being pinched. Look for bare liner where a label is missing: some rolls use this to mark their end. Replace an exhausted roll; if a label is missing mid-roll, position the next label over the sensor. Close the cover and press FEED; press PAUSE if the printer remains paused. Do not switch it off for this reload, as you could lose the pending job.

2. Align the sensor for your labels

For ordinary gap labels, return the movable sensor to its default center position. For black marks, align it with the mark on the underside, outside the central area. Do not move it at random: it must read the feature that defines each label. Calibrate for the media after changing its position.

3. Check Gap, Mark or Continuous

Check the media type in the printer and driver settings: Gap/Web, Mark or Continuous. It must match the actual roll. Continuous media has no gaps to detect. This setting is separate from direct thermal versus thermal transfer; changing ribbon mode does not fix incorrect media detection.

4. Check for a dirty sensor

If you see dust, turn off and unplug the printer before cleaning, accounting for pending jobs. Gently remove dust from the movable sensor window with a dry swab. For persistent adhesive, Zebra specifies a swab moistened with 99.7% pure isopropyl alcohol, followed by a dry swab. Also check the upper gap sensor using your variant’s manual. Let everything dry before reloading, closing and powering on.

5. Calibrate after correcting the cause

With the media loaded correctly and the sensor aligned, follow the linked SmartCal procedure. From the ready state with STATUS solid green, hold PAUSE + CANCEL for two seconds and release; wait for media movement to finish. If the printer cannot return to ready or SmartCal cannot detect the media, consult the manual calibration section. Repeating button presses cannot fix incorrect loading or alignment.

6. Test FEED separately from the software

After clearing the alert, press FEED several times with gap labels loaded: each press should advance one label with a consistent start position. Then send a small print job. If FEED works but the error returns from your software, check the media type sent by the driver and job. If FEED also fails, recheck the roll, sensor and calibration.

Frequently asked questions

Does Media Out always mean the roll is empty?

No. A label may be missing directly over the sensor, or detection may fail because of alignment, dirt or media settings.

Can I clear the warning just by pressing FEED?

After correcting loading, FEED may restore feeding; use PAUSE if the printer remains paused. If the warning returns, check detection before pressing again.

Are Media Out and Ribbon Out the same error?

No. Media Out concerns label media; Ribbon Out concerns the transfer ribbon. Follow the guide for the specific alert.

Can changing ^LL in EditorZPL fix this?

Changing design length cannot move or clean the sensor. Resolve detection on the printer first. If FEED works and only your job fails, then check the format and its settings.
