How to calibrate a Zebra ZD220 that skips labels

Does your Zebra ZD220 feed several labels to print just one, leave a blank label between jobs, or start printing in the wrong place? Before changing your ZPL layout, check whether the printer detects each label's start and end. This guide covers SmartCal using the FEED button and explains how to distinguish media detection problems from incorrect driver dimensions.

Quick answer: calibrate with FEED

With labels loaded, the cover closed and the status light steady green, hold FEED. Keep holding through the first one-flash group; release immediately after the following two-flash group. The ZD220 will feed several labels and return to steady green. Do not wait for the three-flash group: it selects a factory reset.

1. Prepare the roll and printer

Pause the print queue so applications cannot send labels during the test. Load the roll along Zebra's specified path: media should feed straight through the guides without excessive slack or sideways pressure. Check that enough labels remain, the cover is closed and no error is active. If you switched from gap labels to black-mark labels, also check the media type and the sensor position specified in the manual.

The ZD220d uses direct thermal printing and has no ribbon. On a ZD220t configured for thermal transfer, also load the ribbon and check the print method. Media calibration does not replace ribbon setup or fix faint printing on its own.

2. Run SmartCal on the ZD220

Use this sequence with the printer already powered on and ready, not while switching it on. Watch the indicator's groups: one flash, a pause, then two flashes. This does not mean counting the first two individual flashes after pressing the button.

  1. Power on the printer and wait for a steady green status light.
  2. Hold FEED. After about two seconds, the first one-flash group appears: keep holding.
  3. Wait for the next group of two flashes, then release FEED immediately as that group finishes.
  4. Let the printer measure and advance several labels. Wait until it stops and returns to steady green before sending a job.
Important: the three-flash group starts a factory reset, not a more thorough calibration. Use the flash groups as your reference, rather than holding the button for a fixed number of seconds.

Green dots represent successive flashes of the same indicator, not multiple LEDs. Numbers 1–3 identify diagram steps: step 3 means release, not wait for three flashes.

3. One, two or three flashes: what each group does

In the ZD220's power-on FEED modes, each group selects a different function. Release the button at the end of the appropriate group. Do not copy a GK420's seven-flash sequence or a ZD421's button combination.

  • 1-flash group → configuration report.
  • 2-flash group → SmartCal media calibration.
  • 3-flash group → factory reset. Avoid it when you only want to calibrate.

4. Check that it stops skipping labels

Once the light is steady green again, press and release FEED once. It should advance one label and stop at a repeatable position. Repeat the test. Then print three identical labels: if FEED works correctly but the print job skips labels, first check the media size and type configured in your application or driver.

This ZPL is a print test, not a calibration command. It assumes 50 × 30 mm labels at 203 dpi (400 × 240 dots). Adjust ^PW and ^LL to your actual label size before sending it; ^PQ3 prints three copies. The editor preview cannot test the printer's physical sensor.

5. If it still feeds blank labels

Do not keep repeating SmartCal indefinitely. Check whether the fault occurs when pressing FEED without printing or only when sending a job. This helps separate media detection from print settings.

FEED also advances several labels

Check the media path, gap or black mark and selected media type. Clean the sensors following the manual with the printer powered off, then repeat SmartCal after correcting the loading. Transparent or specialty stock may require specific settings.

FEED works, but print jobs skip labels

Check dimensions in the driver and application. In ZPL, review ^PW and ^LL: a length incompatible with the label can affect the result. Ensure the application does not send different media settings after calibration.

Printing is offset, but one label feeds correctly

Check size, margins and the layout origin. Settings such as ^LT or ^LS shift content; do not use them to hide incorrect detection of the label start.

The indicator does not return to steady green

Stop sending jobs. Check the cover is closed, media has not run out and, for thermal transfer, the ribbon is correctly loaded. Consult Zebra's status guidance before trying another calibration.

Zebra ZD220 calibration FAQ

How many flashes calibrate a ZD220?

The two-flash group after the initial one-flash group. Hold FEED through the first group and release at the end of the second. Three flashes select a factory reset.

Must I calibrate whenever I change the roll?

Not necessarily. Zebra says that with media of the same type, size and batch, pressing FEED once or twice is usually enough to synchronize. Calibrate after changing media or when detection is no longer correct.

Does calibration feed blank labels?

Several labels advancing without a printed design during SmartCal is normal: the printer is measuring the media. If it keeps skipping them afterward, check FEED operation and the job settings.

Is calibration the same on the ZD220d and ZD220t?

Selecting SmartCal with the two-flash group applies to the ZD220. Preparation differs: the ZD220d has no ribbon, while the ZD220t needs one when operating in thermal-transfer mode.
